Hierachical production planning and scheduling for manufacturing of sanitary fittings

AbstractThis study concerns the development of production planning and scheduling models for manufacturing of sanitary fittings for a company in Thailand. The production system in this industry consists of two major stages - fabrication and assembly stage. The problem is formulated in a multi- item, multi-stage , multi-machine and multi-period environment. The objective of the model developed is to minimize the total relevant operating cost. A hierarchical production planning (HPP) approach with two stages is applied to solve this problem. Firstly, since the HPP approach necessitates classification of product and part structure, the product and part classification are grouped by using MODROC algorithm which is based on Group Technology concept . Secondly, a medium-range production planning mod el is developed over six-months planning horizon. A Linear Programming (LP) model is used to find a six- months aggregate production plan for Product Types and Part Types. Only the first period output for each Product Type and Part Type is passed through the disaggregation procedure. Then , first a heuristic approach using Bax ' s algorithm #1 is developed to disaggregate each Product Type into Product Families and only output for Product Family l, 2 and 3 in Product Type 1 are further disaggregation on weekly basis by using the same heuristic approach. The second heuristic approach using the Hax' s algorithm #2 is developed to disaggregate each Part Type into Part Item on monthly basis. Thirdly, the a short- range production planning model is developed over one- month period. The third heuristic approach is developed to determine the assembly scheduling of Product Item on day- to- day basis. All heuristic approaches are writ ten with Microsoft C language on microcomputer. Results obtained and sensitivity analysis is reported. Finally, the comparison of total inventory holding cost of the proposed hierarchical system planning over existing production planning based on one - month period shows only improvement of 7.8 % cost reduction. However, some other benefits of the proposed hierarchical approach can be achieved such as more customer services due to less backorders.
